Finally, all the parts arrived to allow me to overhaul Ben's TDR250's front forks. One had been leaking hydraulic oil for some time but since the bike is currently off the road due to an engine failure the heat was off...
The TDR's forks are pretty basic and are an excellent example of the design found on the majority of road going & basic off road motorcycles. The disassembly, inspection & rebuild procedure will be very similar for the vast majority of motorcycles out there.
The job itself isn't all that difficult & the tools required are minimal to say the least. There was one 'special' tool I used, however, you can get around this by using a rattle gun to remove & tighten the piston retaining bolt at the base of the fork leg - this does unfortunately mean that you can't set the torque to 30 Nm but I feel as long as you are careful and use thread lock too you shouldn't have any real problems.
So, follow me through the process of how to rebuild front forks using only the BASIC workshop tools that you will all have to hand. I don't even use a special fork seal instillation tool, as again, its unlikely you will have one as they are quite expensive.
