In this video I repair and paint the rust spots on my cheap E39 525i! The total cost to do this repair at home was about $100 in supplies and materials. That is of course, not factoring in the cost of the DA polisher which I already owned. This video goes through the steps to grind down, bondo, primer and paint a few small rust spots on my cheap $400 525i I purchased this summer. This repair will likely last just a few years before rust starts to grow and bubble again, but then again, this is a $400 car with 250,000 miles.

The true correct way to repair rust once and for all is to cut out the panel sections with a grinding wheel and make patches from fresh sheet metal. That gets welded into place and the rest of the steps are pretty much the same. However, if you live in New England or any rust belt states, this could be a cheap and easy option for you to temporarily repair some rust spots to get you by or enhance the appearance cosmetically. As a caveat, this is not the way to repair rust spots on a valuable or collector car! For those repairs, get capable with a welder and grinding wheel!
