You Think This Is Easy? Try Designing This in FreeCAD 0.01 mm Mistake = Machine Failure (FreeCAD )
I Designed a Real Mechanical Flange… and It’s More Dangerous Than You Think”
“0.01 mm Mistake = Machine Failure (FreeCAD Step-by-Step)”
“You Think This Is Easy? Try Designing This in FreeCAD”
“From Sketch to Real Machine Part (FreeCAD 1.0.2 Tutorial)
Most people see this as just a shape…
But in real engineering, this is a flange-mounted hub — a critical component used to connect shafts, bearings, and machines.
tart with Sketch (XY Plane)
Select XY Plane
Create base geometry
Apply dimensions:
3 mm
5.5 mm
3.5 mm
🎙️ “Everything starts here — one wrong dimension, and everything breaks later.”
2️⃣ Build the Profile
Complete the full flange sketch
Ensure symmetry and constraints
Use Pad Tool
Convert sketch into 3D
Add thickness
🎙️ “This is where the design becomes real.”
4️⃣ Apply Polar Pattern
Select features
Use Polar Pattern
Set repetitions = 4
🎙️ “Instead of repeating manually, engineers use patterns — faster and perfectly accurate.”
Create Hole (Critical Step)
Use Hole Tool
Define center hole
🎙️ “This single hole controls the entire alignment of the system.”
6️⃣ Final Geometry
Hub + flange complete
Fully functional mechanical part
🎙️ “Now this isn’t just a model… it’s a real engineering component.”
🎙️ “This isn’t drawing — this is controlled geometry.”
And here’s the scary part:
Even a 0.01 mm error can cause vibration, misalignment… or complete failure.
In this video, I design this entire component from scratch using
FreeCAD (Version 1.0.2) — following a real engineering workflow.
This is not just drawing… this is how machines are built.
What You’ll Learn
How to start a sketch on the XY Plane
How to control dimensions like a real engineer (3 mm, 5.5 mm, 3.5 mm)
How to use Pad Tool to convert 2D → 3D
How Polar Pattern creates perfect symmetry (4x duplication)
How to design a functional flange + hub system
How to use the Hole Tool for precise shaft alignment
